Abstract: Electroforming is a useful process in the making of electrode for electro-discharge machining (EDM) process. In electroforming, the geometrical shape of the forming mandrel has significant effect on the uniformity of plated metal thickness. There are currently no simply and effective means of estimating the result of plated metal thickness. Hence, an investigation has been made on this subject with the objective of deriving simple method for the estimation. Several basic geometrical shapes have been studied and their features are classified into five basic geometrical elements: convex edge, outer corner, concave edge, inner corner, and surface. Experiments were carried out on a set of square cavity mandrels of different depth. Data obtained from the experiments were used to derive a set of simple formulae governing the relationship of plated metal thickness on these geometrical features. Based on the derived set of formulae, plated metal thickness on mandrels with different shapes (such as cylindrical cavity) are calculated. The calculated results were then evaluated by carrying out electroforming experiments on these mandrels. The comparison of theoretically calculated results and experimental results has demonstrated that the derived method is acceptable in practical situation. Errors of estimation are mainly due to simplification of the derived formulae and the lack of sufficient data for averaging experimental errors. Further work is thus suggested on the improvement of accuracy and scope of estimation.
